    So I think your adding plywood will be just fine, I've used it many times in the past; makes the plywood almost water proof if done correctly. I also epoxy coat my plywood on all sides with good quality epoxy. I'll add a site to view, these are the guys who taught me how to do epoxy coatings...

    That's a very tough job working with the stringers and getting out the old foam, if it's not water logged (DRY) then I would forgo the pain and suffering (LOL) but it has been done many times before, you have just got to figure out the best method.. Good luck!

    The last boat I pulled down (Completely) to rebuild have over 300 pounds of water within the foam, I was astounded by how much water was in that Tracker 16 footer and it still floated? Well I went with the blue board replacing all foam and you are correct getting the old out is a pain!

    If it is closed cell foam then it will absorb less water than open cell foam but they all absorb water, just closed cell does not absorb like open cell foam. I would go with the Closed-cell polyurethane foam.

    your pour in foam will be all wet, lol - they may say it won't absorb water but trust me after so many years in boats building most all of the poured foam will absorb water.

    Sounds like a manufacturing problem with either the motors or wiring (I think) the wiring would be my place to begin, smaller gauge wiring will overheat and burn, with the motor fully submerged in the water I would not think that the motor is overheating; working in manufacturing like I did for...
